Aluma-Cut D Series ball shape – the aluminum porting & contouring specialist

The Aluma-Cut D Series is the correct ball shape burr for aluminum heads, aluminum manifolds, and any concave curved surface work on non-ferrous metals. Using a double-cut ball burr inside an aluminum port packs the flutes immediately, stopping all cutting and causing dangerous grabbing inside the port. The aluma-cut ball clears chips on every pass, giving you continuous controlled cutting through the entire porting session — from rough port opening to final bowl blending.

Key features & benefits
Aluma-cut open flute geometry
Wide-pitch open flutes evacuate aluminum chips on every revolution of the ball — no packing, no chip welding, no grab inside aluminum ports and concave surfaces.
360° cutting on aluminum
Full spherical cutting geometry in aluma-cut — works in all directions inside aluminum ports, concave surfaces, and curved recesses without packing or loading.
Solid tungsten carbide
USA-manufactured solid carbide — same material quality as our double-cut range, with aluma-cut flute geometry optimised for aluminum port and concave work.
Aluminum head porting
The standard tool for aluminum cylinder head and intake manifold port work — opens port throats, blends bowl areas, and contours port walls on aluminum heads without chip packing.
Free-form contouring on non-ferrous
Ball geometry follows any curved contouring line on aluminum, brass, and copper — carving, shaping, and concave work across all non-ferrous materials.

Safety guidelines
Never use aluma-cut on cast iron or ferrous metals
If you are porting both aluminum and iron heads, keep your aluma-cut and double-cut D Series burrs clearly separated and labelled. Using an aluma-cut ball on cast iron wears the open flutes rapidly and produces a poor cut. Using a double-cut ball on aluminum packs immediately and causes dangerous grabbing inside the port.
Keep ball moving at all times inside port
Even with aluma-cut geometry, holding the ball stationary inside an aluminum port concentrates heat and causes localised over-cutting. Keep the ball in continuous motion during all port and concave work to maintain even material removal and prevent heat buildup.
Full face shield & dust mask required
Fine aluminum chips and dust are airborne during aluma-cut ball operations. A full face shield and dust mask or respirator are required for all SD aluma-cut operations, especially in confined porting work.
Reduce RPM for larger ball diameters
Same RPM rules as the standard D Series double cut apply to aluma-cut. A 1/4" ball can run 50,000+ RPM; a 1/2" ball 25,000–35,000 RPM; a 1" ball must not exceed 12,000 RPM.
Secure head or workpiece before porting
Always secure aluminum cylinder heads and castings in a bench vice before starting port work. An unsecured head shifts during aggressive porting and causes sudden loss of control.
Eye & hearing protection always
Wear safety glasses and hearing protection on all aluma-cut operations regardless of duration or material.

Frequently asked questions
What size aluma-cut D Series ball should I use for V8 aluminum head porting?
For most small-block V8 aluminum heads, the SD-3 Aluma (1/2" diameter) is the standard starting point for port throat opening and bowl blending. For smaller four-cylinder and inline-six aluminum heads, start with the SD-2 Aluma (3/8") for better control in tighter port geometry. For big-block V8 aluminum heads with larger port volumes, the SD-4 Aluma (5/8") covers more bowl area per pass. The same size selection principles as the standard double-cut D Series apply to aluma-cut — but on aluminum heads, aluma-cut is not optional. A double-cut ball on an aluminum port will pack within seconds and damage the port surface.
Can I use the same aluma-cut D Series ball for both aluminum and iron head porting?
No. Aluma-cut geometry is designed exclusively for non-ferrous metals. Using an aluma-cut ball on cast iron wears the open flutes rapidly and produces a poor, rough cut on the iron surface. If you are porting both aluminum and iron heads, keep separate sets: aluma-cut D Series for aluminum heads, double-cut D Series for iron heads. Label them clearly on your bench and never mix them up. The performance difference is significant enough that using the wrong geometry on either material gives noticeably worse results and shorter tool life.
Is the Aluma-Cut D Series ball available in extended shank for deep manifold runner work?
Yes. Aluma-Cut D Series ball burrs are available in 6-inch extended shank configurations for deep aluminum port and manifold runner work where standard shanks cannot reach. Extended shank aluma-cut ball burrs are particularly useful inside long aluminum intake manifold runners, deep plenum passages, and closed-deck aluminum engine blocks.
